INTRODUCTION
A heating skid is a coordinated process system. The control architecture must manage the heater, pumps, valves, instruments, alarms and customer interfaces as one operating sequence.
1. Control Architecture
A typical package may include:
- main isolator
- circuit breakers / fuses
- contactors
- SCR / thyristor controllers
- PLC
- HMI
- PID function
- control power supply
- safety relay where required
- terminal blocks
- communication gateway
- VFD for pumps where required
2. Heater Power Control
Common methods:
Staged contactor control:
Suitable for discrete power steps and simpler control.
SCR / thyristor control:
Suitable for continuously variable power and fine temperature regulation.
Hybrid control:
Several contactor stages plus one SCR trim stage can combine simple base-load switching with fine control.
3. PID Temperature Control
The PID loop may use outlet process temperature as the main controlled variable.
Review:
- sensor location
- process delay
- flow variation
- power turndown
- stage size
- SCR response
- anti-overshoot strategy
4. Pump / Heater Interlock
A common sequence is:
- control power healthy
- emergency stop reset
- required valves available
- pump starts
- minimum flow confirmed
- pressure in allowed range
- temperature sensors healthy
- heater enable
- power ramps or stages up
- PID maintains target temperature
If minimum flow is lost, heater power should be removed according to the agreed trip logic.
5. Valve Interlocks
Where motorized or actuated valves are included, the PLC may check:
- open limit
- closed limit
- valve fault
- bypass position
- process route selection
The heater should not energize against an incorrectly configured flow path where this could create a hazard.
6. Safety Trips
Possible trips include:
- independent high temperature
- low flow
- pump failure
- high pressure
- low liquid level
- cabinet over-temperature
- phase loss
- electrical fault
- emergency stop
The project should define which alarms are warning-only and which cause heater shutdown.
7. I/O List
Typical digital inputs:
- emergency stop (E-stop) healthy
- pump running
- valve open / closed
- low-flow switch
- high-limit thermostat
- external permissive
Typical digital outputs:
- pump start
- heater stage enable
- valve command
- common alarm
- trip output
Typical analog inputs:
- inlet / outlet temperature
- pressure
- flow
- level
- differential pressure
Typical analog outputs:
- SCR demand
- VFD speed command
8. HMI
Useful HMI functions:
- process overview
- temperatures
- pressures
- flow
- heater power
- pump status
- alarm history
- setpoint entry
- manual / auto mode
- maintenance screen
User access levels can be configured where required.
9. DCS / Customer PLC Integration
Interfaces can include:
- hardwired I/O
- Modbus RTU / TCP
- PROFINET
- EtherNet/IP
- other agreed protocol
The communication protocol, data map, ownership of control and failure behavior should be defined before programming.
10. Control Cabinet Environment
Confirm:
- indoor / outdoor
- ambient temperature
- humidity
- dust
- corrosive atmosphere
- IP / NEMA requirement
- hazardous / safe area
- ventilation or cooling
- anti-condensation heater
- cable entry direction
11. SCR Cabinet Thermal Management
SCRs generate heat.
Cabinet design may require:
- forced ventilation
- filtered fans
- air conditioner
- heat exchanger
- separated power compartment
- temperature monitoring
The cooling method should match ambient and dust conditions.
12. Documentation
Typical documents:
- electrical single-line diagram
- schematic / wiring diagram
- panel GA
- terminal plan
- I/O list
- instrument list
- alarm/trip matrix
- cause-and-effect
- communication map
- control narrative
- PLC software backup where agreed
- HMI backup where agreed
